Why Plastic Machining Goes Wrong

Four failures we see on incoming parts.

Wall thickness drifts after the cut

Plastic springs back once the tool leaves the cut. Thin ribs and long unsupported walls move 0.05 mm or more, and the mating part no longer fits. A roughing pass, a stress relief pause and a light finishing pass hold the wall where the drawing says it should be.

Heat turns the edge gummy

POM and ABS melt at the tool tip if the feed is wrong. You get a burr that will not break off, a cloudy surface and a dimension that keeps shrinking as the part cools. Sharp carbide, high spindle speed and air blast keep the chip clear and the edge clean.

Cutting Strategy

Speeds and feeds set for the resin, not the metal

A plastic part is not a metal part with a softer material. PEEK and PA absorb moisture and grow before the cut starts, so we dry or anneal the blank first when the drawing is tight. POM cuts clean at high speed but burns if the tool dwells. ABS and PC want a sharp edge and a fast exit or they tear.

We keep a material-specific cutting library for 6061, POM, PC, PEEK, PMMA, PA, PP, HDPE and carbon fibre. The CAM program pulls the right step-over, depth of cut and coolant setting from it, so a new job does not start from a guess.

From a 5 mm pin to a 4,000 mm panel

Sixteen simultaneous 5-axis centers cut angled holes and contoured faces in one setup, which matters when a plastic housing has features on five sides and every re-clamp risks a scratch. Twelve four-axis mills and sixteen mill-turn centers handle round parts with cross-drilled holes. Twenty-seven three-axis machines take the simple, high-volume work.

The largest travel is 4,000 × 400 × 150 mm for long panels and rails. Medium and compact travels cover most enclosures, manifolds, insulators and wear pads. A Ø400 mm rotary table lets us cut a curved slot in one pass instead of stepping around it.

Questions Engineers Ask Us

Why machine a plastic part instead of molding it?

Machining wins when the quantity is low, the geometry changes often, or the part is large and flat. A mold has to be cut and paid for before the first good part appears, and any design change means a new tool.

For a bracket, a test fixture or a 20-piece pilot run, machining gets a finished part into your hands in days. Above roughly 10,000 identical parts with no changes, molding usually costs less per piece. We run both routes, so we can tell you which side of that line your part sits on.

Which plastics can you machine?

ABS, PC, PMMA, POM, PA, PEEK, PP, HDPE and carbon fibre-reinforced stock. POM and PC are the most common requests. PEEK and carbon fibre are available but cost more and cut slower.

If your drawing names a grade we do not stock, send the data sheet. We will say whether we can source it and what the lead time looks like before you commit.

What tolerance can you hold on plastic?

We work to ±0.005 mm (±0.0002 in) on critical features. Plastic moves with temperature and moisture, so the number applies to the shop environment, not to a part sitting in a humid warehouse for a month.

For a long unsupported wall or a thin rib, we will tell you at the DFM stage which dimensions are realistic and which will need a design tweak.

Does plastic machining need a fixture?

Almost always for anything beyond a simple block. Soft jaws grip a finished face without marking it. A vacuum plate holds a thin panel flat while the top is cut. Custom fixtures are made in-house, so they do not add a week to the schedule.

If the part can be held in a standard vise with soft jaws, we skip the custom fixture and keep the cost down.

How do you control burrs on plastic?

Sharp carbide tooling, the right feed per tooth, and a finishing pass with a light depth of cut. Air blast keeps the chip out of the cut so it does not rub the wall and leave a mark.

For parts that need a clean edge, we add a deburring step by hand or a tumble cycle. Tell us on the drawing which edges are cosmetic and which can be broken.

Can you do a single prototype with no minimum order?

Yes. There is no minimum order quantity. One part or a 10,000-piece run goes through the same inspection and the same documentation.

A prototype often ships in the same 3–5 day window as a small run, because the setup is the same for both.

How fast is a quote, and what does it include?

A quotation and free DFM analysis come back within 12 hours of the upload. The DFM notes flag thin walls, sharp internal corners, deep pockets that need a long tool, and any tolerance that will be hard to hold.

Production can start within 24 hours of approval if the material is in stock.
