Four problems that delay an aerospace build

Thin-wall brackets that move during the last pass

A ribbed mount or a 0.8 mm web deflects under tool pressure, and the hole pattern drifts out of position. Rework adds days, and the second version may not match the first. We pick cutters, step-downs and workholding to keep wall deflection under control on the first setup.

A drawing that cannot be made as dimensioned

Corner radii smaller than the cutter, or a hole too close to a wall, will fail in CAM. Most shops quote anyway and let it fail on the floor. We flag the feature within 12 hours and propose a change that keeps the fit and function intact.

Material that arrives without traceability

An aerospace prototype has to be cut from the alloy called out on the print, with a mill certificate behind it. Substituting a near-equivalent grade can pass a visual check and fail a hardness or fatigue review later. We machine the listed grade and keep records.

The second round takes as long as the first

A revised prototype should not restart from zero. When dimensions shift after a fit check, we reuse the setup, tool list and inspection plan so the next revision moves faster and stays comparable to the first article.

Machined prototypes where the geometry has to be final

Brackets, housings, manifolds, actuator bodies and structural fittings usually start as machined parts. The prototype must behave like the production part, so the alloy and the wall thickness matter more than the speed of the process.

Our 16 simultaneous 5-axis centers cut aluminum 6061, 7075 and 2024, stainless 17-4PH, titanium TC4 (Ti-6Al-4V) and Inconel. A Ø400 mm rotary table handles contoured surfaces and angled holes in one setup, which keeps datums consistent instead of stacking tolerances across three fixtures.

Print and cast

When the shape is set but the design is not

Ducts, cowl internals, air-routing manifolds and panel mock-ups often need a physical part before a machined version is worth the cost. 3D printing and vacuum casting produce those shapes in days, in plastics such as ABS, PC, POM, PA and PEEK.

The printed part is a fit-and-form check. It confirms clearances, connector access and cable routing. Once those are signed off, we move the same geometry to aluminum or titanium and keep the interface dimensions identical, so the metal part drops into the assembly you already tested.

FAQs

Questions engineers ask before the first cut

Which alloy should I choose for a machined aerospace bracket?

Pick by the load path, not by what is in stock. Aluminum 7075 gives high strength but is less weldable and more prone to stress corrosion than 6061. Aluminum 2024 machines well and is common in fatigue-loaded structure.

For high-temperature or high-load parts, titanium TC4 (Ti-6Al-4V) and Inconel are the usual choices. Both cost more to cut and take longer, so keep them for the features that need them.

How close can you hold tolerance on a thin-wall part?

It depends on the wall and the material, not on the machine alone. A 0.8 mm aluminum web will deflect more than a 3 mm one, and no controller setting removes that.

We reach ±0.005 mm on rigid, accessible features. On thin walls we adjust step-downs, use sharper tooling and support the part while cutting. If a dimension cannot be held, we say so during DFM rather than after inspection.

Is 3D printing accurate enough for a fit check?

For clearance, connector access and cable routing, yes. Printed parts confirm that the shape assembles before you pay for metal.

Do not use a printed part to judge a press fit or a bearing seat. Those depend on tolerance and surface finish that printing does not reproduce. Move that feature to CNC.

What do you need to quote an aerospace prototype?

A 3D file in STEP or IGES, a 2D drawing with the critical dimensions, the material, the quantity and any finish callout. If traceability matters, tell us at the start.

Missing a drawing is workable for simple parts. For anything with a fit or a safety-relevant interface, a drawing prevents a wrong assumption. Uploads are secure and confidential, and an NDA is available on request.

How fast can a first article ship?

Quotation and DFM come back within 12 hours. Once the design is frozen, production can start within 24 hours and parts typically ship in 3 to 5 days.

Complex 5-axis parts, titanium and Inconel take longer because of cutting time. We give the realistic date in the quote instead of a shorter one we cannot keep.

Do you machine from customer-supplied material?

Yes. If your program requires a specific heat lot or a material you already qualified, send it with the certificate and we will machine it.

Otherwise we source the grade from our list: aluminum 6061, 6061-T6, 2024, 5052, 5083, 6063, 6082, 7075 and ADC12; stainless 303, 304, 316, 316L, 17-4PH and 440C; steel 4130, 4140 and 4340; titanium TA1, TA2 and TC4; plus Inconel and magnesium AZ31B / AZ91D.

How do you handle a revision after the first fit check?

Send the marked-up drawing or a short note about what changed. If the change is local, we reuse the setup, tool list and inspection plan, which keeps the revised part comparable to the first article.

A change to a datum or an interface is a bigger job. We re-run DFM on the affected features so the revision does not quietly break an assembly that already passed.

What inspection comes with the parts?

Every shipment is inspected 100% before it leaves. That covers a raw material check, in-process monitoring and a final inspection against the drawing.

Dimensional reports and material certificates are available on request. Tell us the features you need measured and we include them in the report.
