Where programs stall

Four failures we see on first-article builds

01

The model is not manufacturable

A 0.5 mm internal corner on a 40 mm deep pocket cannot be milled with any standard tool. Without a DFM pass, the shop quotes it, cuts it, and the corner either breaks the tool or comes out with a radius nobody planned for. Two weeks gone.

02

The tolerance is not held where it matters

A 0.05 mm bore callout on a part with no datum scheme is a guess, not a spec. If the drawing does not state which faces locate the part, the first article may pass inspection and still not fit the assembly.

03

Machining runs cost more than the casting

For a part that will be die cast or injection molded in volume, cutting every prototype from solid wastes money and weeks. The prototype should be made the way the production part will be made, wherever the geometry allows it.

04

Confidential drawings sit in an open inbox

Unreleased geometry in a shared folder is a legal problem, not just a security one. Design changes before launch carry the highest value, and the least protection.

How we build prototypes

One team from DFM review to shipped parts

Two decisions drive every prototype: the process, and the datum scheme.

aerospace-prototyping
Process selection

Pick the process that matches the production part

A prototype is only useful if it predicts the behavior of the production part. For a machined housing, we cut it from the specified billet on 5-axis centers so the grain direction, wall stiffness and surface finish match the final part. For a housing that will be die cast, we machine a near-net blank, or use vacuum casting for low-volume form and fit checks.

The choice is not about speed alone. It is about which deviation from the production process you can accept at this stage. Wall thickness, draft and corner radii all change between processes, and the prototype should tell you which changes are safe.

Tolerance and inspection

Tolerance is a budget, not a number on the title block

We hold ±0.005 mm where the function needs it and open up everywhere else. A part with a 0.01 mm bearing bore and a loose cosmetic edge costs less to make than one with a uniform tight callout, and it passes inspection more reliably.

Every prototype gets a first-article review before the run continues. Raw material certificates are checked on receipt, in-process dimensions are monitored, and the final part is measured against the drawing. Reports are available on request.

FAQs

Questions engineers ask before the first cut

What files do you need to quote a prototype?

A STEP or IGES file plus a 2D drawing with tolerances and datum callouts. The drawing matters more than the model: it carries the tolerance budget, surface finish and material spec.

If the drawing is not finished, send what you have. We will flag missing callouts in the DFM notes rather than guess.

How fast can I get a quote and a first part?

Quotation and DFM analysis come back within 12 hours. Once the DFM points are agreed, production can start within 24 hours.

Most prototype orders ship in 3–5 days. That window assumes the material is in stock and the drawing does not change mid-run.

Can you hold ±0.005 mm on a prototype?

Yes, on critical features, with the right machine and setup. Holding it across every dimension on the drawing is a different question, and usually an unnecessary cost.

We will tell you which features can hold that tolerance and which ones should open up to keep the part manufacturable and affordable.

What is the minimum order quantity?

There is no minimum. We run from one prototype to 10,000+ part runs on the same equipment.

For a single part, setup time dominates the price. If you can use a standard billet size or accept a slightly looser finish on non-critical faces, the cost drops.

Do you sign an NDA before I send drawings?

Yes. An NDA is available on request, and we can sign yours or provide ours. Uploads are kept secure and confidential.

For unreleased geometry, send the NDA first. It removes any ambiguity about what happens to the files.

Which materials can you machine for prototypes?

Aluminum grades including 6061, 7075 and 2024; stainless 303, 304, 316L and 17-4PH; steels such as 1018, 4140 and 4340; copper and brass; titanium TA2 and TC4; and engineering plastics including POM, PEEK and PC.

If the production part uses a specific grade, use the same grade in the prototype. Substituting a free-machining grade hides the real machining behavior.

Can you match the production process in the prototype?

Where the geometry allows it. A prototype that will become a die casting can be machined from a near-net blank so wall thickness and draft are realistic.

When the process cannot be matched, we say so and explain which differences in the prototype you should not read into the production part.

Do prototypes come with inspection reports?

Every part is inspected before shipment: raw material check, in-process monitoring and final inspection. Reports are available on request.

Tell us which dimensions are critical when you order. Those are the ones we measure and record in detail.
