Where sand castings go wrong

Four failures we see on incoming inspection, and what each one costs you.

Do you open the crate and find porosity on the machined face?

Gas holes and shrinkage show up only after the first cut. The part is already half-machined, so the whole casting is scrap. You pay for the pour, the freight and the machining time, then restart the schedule.

Does the as-cast skin eat your tooling?

Hard scale and sand inclusion at the surface wear carbide inserts fast. Cycle times stretch, insert cost climbs, and the surface finish drifts between the first and the twentieth part of the run.

Is the datum on the drawing the same one the foundry used?

If the mold parting line and the machining datum disagree, wall thickness varies from part to part. You end up sorting, re-fixturing or adding an extra operation to rescue the batch.

Did the delivery date move twice already?

Pattern work, pour scheduling and finishing run on separate calendars. When one slips, the machining slot is lost and the whole order pushes out. Line-down risk lands on your desk, not theirs.

Cast close to shape, then hold the tolerance on our own machines

Sand casting gives you the geometry: internal passages, ribs, thick bosses and part sizes that would waste material if cut from solid. What it does not give you is a bearing bore at ±0.005 mm or a sealing face at Ra 0.8–1.6 μm.

We handle both steps. The casting comes off the foundry floor, gets its first datum established, and moves to a CNC cell where the critical features are cut in one or two setups. No third party to chase when a dimension drifts.

Tolerance Control

Set the machining stock before the pattern is cut

Machining allowance is a decision, not a default. Too little stock and a slight mold shift leaves you with a breakout on the finished surface. Too much and you spend cycle time turning cast iron into chips.

We review wall sections, draft angles and the parting line against your tolerance stack before tooling is made. For a part like a Ø400 mm pump housing, the allowance runs larger on the flange than on the bore. For small brackets, 1.5–2 mm is often enough.

Sand casting questions engineers ask

What tolerance can you hold on a sand casting?

As-cast surfaces follow normal foundry variation, which depends on part size and wall sections. Machined features are a different story. We cut those to ±0.005 mm on the CNC side.

Tell us which dimensions matter. We quote the tolerance per feature rather than promising one number across the whole part.

Which alloys do you pour and machine?

Aluminum grades include 6061, 6061-T6, 2024, 5052, 5083, 6063, 6082, 7075 and ADC12. Stainless covers 303, 304, 316, 316L, 420, 430, 431, 440C and 17-4PH. Carbon and alloy steel includes 1018, 1045, 4130, 4140, 4340 and A36.

Copper and brass grades such as C101, C110, C27400, C28000 and C36000 are also available, along with titanium and specialty alloys.

How much machining stock should I leave?

It depends on the feature. Flanges and large flat faces usually need 2–3 mm so a slight mold shift still cleans up. Bores that are cut early can run 1.5–2 mm.

For large housings, we sometimes leave more on the mounting face than on the interior pocket. Send the model and we will mark the allowance on the DFM report.

Do you charge for a DFM analysis?

No. The quotation and DFM analysis come back within 12 hours at no cost. The report flags thin sections, draft problems, datum conflicts and any feature that will not clean up.

You can use that feedback with another supplier. We would rather catch a geometry issue before tooling is cut.

What is the minimum order quantity?

There is no minimum order quantity. We run one prototype casting through the same process as a 10,000-part production order.

Low-volume jobs pay more per part because pattern and setup costs are spread over fewer pieces. That is a cost curve, not a policy limit.

How do you handle a dimension that comes out wrong?

First-article inspection catches most drift before the run continues. If a machined dimension moves mid-run, we stop, measure the casting and check the fixture before cutting more.

The fix is either a fixture correction or a pattern change, depending on whether the error comes from the casting or the setup. We tell you which one it is.

Can you keep our drawings confidential?

Uploads are secure and confidential. We sign a non-disclosure agreement on request before receiving files.

Data handling follows our ISO 27001:2022 procedures, which cover access control and file retention.

What finishes can be applied after machining?

Anodizing in clear, color, hardcoat and conductive types. Electroless nickel, zinc, silver and gold plating. Powder coating and black oxide. Bead blasting, tumbling, brushing and polishing.

Laser marking and engraving are available with a minimum character height of 1.5 mm.
